Look up 4 posts, I already answered this.paul_23 wrote:I would imagine a tricky weld repair to do...... gouge out, prep, preheat, right weld material with same Vc as the parent alloy, controlled cooling.....not for the inexperienced.
Epoxy is an option but not sure on the longevity of it in the cyclic heat/cooling stress regime. Devcon is well respected but I have never used it for this type of stuff http://www.devcon.com/products/products ... %20%28F%29
or their Ti version resists 350 degrees F.
Why dont you ping the guy on RS6.com to see if his repair is still air tight....
The rs6 intercooler's crack at the base of the core and are very hard to fix... I doubt any one could weld them ...

Decided to bite the bullet!
Straight in at the deep end!
Just got in.
Picked up some, Abro 2 part putty epoxy. It's a quick dry, American product. Recommended by the local car paint factors. Mark's Auto Factors. Notts.
Started 11. Finished about 5.30.
The thread on rs6.com was bang on!! Very helpful.
I did need a helping hand to remove bumper!
Took the I/C's i bought off ebay to the garage as well. Surprise surprise!!they are in worse condition then mine.
Took mine out and luckly a pal had a Radiator smoke tester.
Grizz is spot on with what he wrote!! i tested all 4 I/C's and all were leaking in the same place, at the bottom corner. (another Audi manufacturing Flaw.)
tiny pin holes along the seam!!
Our mate down the road said said even a pro would struggle to weld them.
Anyway decided to coat the whole of the bottom side of I/C. with the epoxy
Hopefully that should work.
Seemed like it did the trick!
Thanks for all your input on this one chaps
Special thanks to Grizz for being on the end of the phone. Again!

I had a brand new set in the factory boxes from audi and they leaked, it is a manufacturing floor, I wonder how many RS6s have them leaking now and have done from the showroom, car still runs, it doesn't show up very well in normal use.
Welding them is impossible, I tried enough ways, the trouble with an external epoxy putty / resin fix is the adhesive is being stressed from the inside and pushed off of the intercooler, mine cracked/came away pretty quickly, the only true answer is new cores.

I like the idea of the stronger Wagners, but I'm a bit put off by the price, considering I'm not interested in better performance (which there doesn't seem to be any data about anyway) just better quality.
