Garrett GT28 Cast Manifold

The JBS development team has been busy working on a new range of cast manifold, alongside the Garrett GT28 manifold, there will be a K03, Twin Scroll and IHI stage one manifolds. JBS will also be producing the new designs in tubular form.

JBS will produce the tubular manifold, but due to a drop in manufacturing quality the new tubular designs will be produced in house. The new designs concentrate more on collector efficiency, eliminating port sharing and increase ease of fitment.

Once the process of designing the cast K03 manifold started it became a lot easier to produce cast manifolds to suit other turbos. Having the new manifolds cast gives better quality to mass production and gives fewer constraints on the pipe bend radiuses, allowing the runner to flow freely.

The manifold has been designed in CAD to optimise the collector, runner flow capabilities and to enable easier fitment. The CAD process allows the designers at JBS to manipulate the part quickly and while allowing information and measurements to be taken easily, which would be physically impossible to do by hand.

The design initially takes a similar shape to the new IHI stage one manifold with the runners all being tweaked for the casting process to give the greatest flow.

The new design flows the gasses through a close to 90 degree angle before they enter the collector. Changing the direction of the flow in such a way gives better directional flow of the gas into the turbine, as well as defeating port sharing. Port sharing occurs on many of the flat manifold designs produced by other companies and leads to .

The cylinder head flange has been redesigned to allow greater thermal expansion and movement between the runners. The designers found that a too restrictive flange forced stresses back through the runners of the manifold which lead to crack propagation.

Once we were happy with our design it was sent off for rapid prototyping to give us a physical model to evaluate before any design finalisation can take place. The rapid prototype is a highly accurate model taken straight from the CAD data.

JBS has chosen to cast its manifolds in a very high quality UK based foundry which is used by the likes of Borg Warner and many other OEM turbo suppliers to ensure the castings are of the highest quality. To reflect the high quality casting, we have chosen the same material as the hot side of the turbochargers D5S ni-Resist is a cast irons with high nickel content has the following properties: resistance to corrosion, resistance to oxidisation and high temperatures, resistance to wear and erosion. This is to ensure a minimal amount of thermal expansion and an equal rate of thermal expansion to the turbo housing, this again minimises the potential for thermal fatigue.

Once the first batch of manifolds are produced, they shall be thoroughly tested and dynode. At which time all power and flow figures will be released. Once all testing is completed and we are happy with the results we aim to release the manifolds at £420 including VAT.

We also have a K03 cast manifold going into production with the new Garrett GT28 and IHI stage one manifolds. As well as having K04 and Twin Scroll manifolds going through our design process and rigorous testing and hope to be able to bring them to you as soon as possible.

The cost of the full kit depends on what modifications you have already done to your car.
The basic kit starts at around £2200 +VAT.

JBS Developments

As many of you know JBS Auto Designs recently decided to go down the route of developing and producing our own performance manifolds.

Our initial thoughts where that we could turn around a fully designed and developed manifold in a matter of weeks. This was true for many of our early tubular manifold designs, where the manufacturing aspect of the projects where already set up. (Our knowledge is now that developing new products could take up to several years.)

But with the down turn in production quality and increasing pressure to use the latest technology to provide the best performance, JBS Auto designs decided to take our manifold design and production to the next level.

JBS Developments was started with the aim to redesign existing JBS manifolds to their optimum performance and to develop market leading new performance manifolds for the full VAG range. Using the latest CAD design programs, OEM Manufactures style prototyping and most up to date testing methods available.

When the JBS Developments team was established we realised that it would take some time for us to find our feet…. where do you start??
Well, we decided to start at the bottom and work up, producing OEM upgrades and to try and improve on our best selling stage 1 turbo kit applications.

When the new manifold designs where started we thought the turnaround time would be a matter of weeks, due to how fast the ideas, designs and testing was coming together. What we did not envisage was the time it would take for us to find a manufacturer that we could trust to produce the highest level of quality you have come to expect from JBS Auto Designs.

So this is where we are:

JBS Developments has working prototypes, designs and initial testing completed for most of our 1.8 20VT performance manifolds, from OEM performance upgrades for the K03 and K04 to Equal length IHI/GT and Twin scroll applications.

We appreciate your patience, and we hope you understand that developing the best performance manifold takes time to get right.
Future development:

Once manufacturing has started on the 1.8 20VT applications, our focus will move onto the new 2.0 and 1.8 TFSI engine range – JBS Auto Design will be offering the full range of turbo kits applications: OEM+ /IHI /GT & Twin scroll.

Regards

JBS Developments
