Might be a bit of a late reply, but here goes..
Scotty is right in saying that one needs to spend silly money for big horsepower, but the 4.2 V8 offers relatively decent increases on the N/A tuning front, though power doesn't come as easily (or cheap) as the B5 S4..
No single increase is going to make a dramatic 20hp+ difference, but it all adds up... Downpipes and cat-back exhaust system make for a good starting point in your case.
I'm running an '04 model - which pulled a 345 bhp base dyno before the modding started. I fitted a custom-made CAI for the stock airbox & flat panel MFM filter, with a dyno-based remap to eeek a bit of extra power out, and accomodate the added airflow (ensuring the mixture doesn't lean out) This has resulted in a fairly modest increase to 360 bhp.
As a note: A mate of mine has gone the whole hog with his S4 - same intake as my S4, with a full X-pipe exhaust system & custom large-diameter headers, as well as a set of Schrick camshafts added to the mix, with a custom remap (done by the same tuner), including raising the rev limit to 7600 RPM, to make everything gel together. His car is making 423 bhp with this setup, solidly putting him into RS4 territory. The fact that he's added NOS into the fray, is another matter entirely.
It's worth taking note though that fitting the headers and camshafts requires pulling the entire motor, adding to the cost and shop-time of the conversion. Also, the quoted 423 bhp is on an exhaust system completely devoid of cats, as South Africa doesn't yet have emission regulations.
I'll be fitting the same exhaust and headers to my car in the next few months, then get the appropriate mapping done and hope to be knocking on the door of the 400 bhp mark - doubt I'll be doing the cams just yet though. The tuner's talking about a custom profile with longer duration than even the schricks..
I'm still a bit skeptical for now - it's either gonna be a delicious burble at idle with a manic scream at the top, or a complete flop (and a waste of a good set of cams)
You won't see more than 420 bhp without some form of forced induction or some elaborate engineering to raise the compression and increase the engine capacity. Either which way, it's gonna be expensive.
You might also want to investigate shaving a bit of weight off the car.. Drop the spare (saves 52 lbs) and replace with an inflation kit similar to the 3-series, fit a lightweight battery (drops 35 lbs), get some lightweight wheels and brake rotors (ECS has a 2-piece set that shaves nearly 20 lbs)..
Rims - 30 lbs
Spare - 52 lbs
Battery - 35 lbs
Rotors - 20 lbs
Total - 137 lbs
Going all the way could also see you replacing the bonnet and bootlid with lightweight items, and replacing the electric front seats (160 lbs) with a set of Recaro racing seats totalling 40 lbs.

I had the ECS disks. Although light (you good really tell the benefit of less unsprung weight) they don't see m too good at standing up to usage.

Hi guys - thanks for the feedback. Having seriousely modded the B5 S4 I am reluctant to go back down that route again. A std remap and air filter is all that I am really willing to do for a road car, now a track car - thats different...
There is a supercharger kit that is pretty much bolt, been investigating that, it is approx £4.5k and takes the base car to approx 500-520bhp running only 7-8psi boost. It is about a 5-10hr fit and is simply a replacement inlet manifold. They say you can take the boost to 11/12psi and then you are upto well over 600bhp but then you are into lowering compression a little, brakes and suspension etc.
So for now, I am trying to decide what to do, I think if an RS6 comes up, I may have a go.....
