MRC checked mine, and found cracks on the inlet (or outlet). The used some high tech gunk to repair (rather than replace) and it did the job beautifully. Cracking is a very common problem with age and heat cycle (ie a fatigue problem) I'm told causing some loss of boost pressure.

For some reason the RS6 intercoolers have a bad reputation for leaks. Other Audi's and Porsches with all aluminum intercoolers don't seem to have these problems like the RS6. Some of the older Audi's with the plastic side tank intercoolers (like the plastic side tank radiatiors) had problems but the RS6 intercoolers are all aluminum. No excuse for poor quality in a car of this price range.
