There is a special Audi tool for pushing in the seal with a shoulder on it. The temptation is to push the tool in until the shoulder hits the flange I guess, but the manual clearly states in big bold letters "do not push the tool all the way to the hilt". Or words to that effect. 1.7mm seems like a very specific number indeed. Must be a reason for it. Another crap design.
I'll make a tool with a shoulder 1.7mm from the pushing surface and see how that goes.

Is this the Bentley manual for the car or the ZF manual for the box?
The latter mentions nothing other than the tool to use....
And BTW there was a little lateral play on mine, like you had in that wee video.
Maybe not so much and no sign of any damage inside, but still a litte waggle to it.

I did mine after measuring the original position - 3 mm in.Place differential cover 35.150/110 on guide plate 5x46 001 255 and press shaft sealing ring 35.150/120 into the differential cover in the mandrel press, using drift 5x46 001 255.
And BTW there was a little lateral play on mine, like you had in that wee video.
Maybe not so much and no sign of any damage inside, but still a litte waggle to it.

That sounds like the procedure for the front diff, not the transfer box.

Looks like the bolts don't need to be replaced, at least, since I put new ones on last time. Small saving graces...

This procedure says to install the seal flush with the housing plate:

Right, bit confused now. Just got the car in the air to replace the seal and it all looks dry as a nun's chuff. No drip from the heat shield.
I pulled the heat shield off and that's mostly dry inside, too.
Now I'm wondering if the drip I saw wasn't oily water from driving in damp conditions immediately before getting it on the inspection ramp, but I could have sworn that it was a beautiful golden pearl of fresh oil hanging from the edge of the heat shield.
I'm going to let sleeping dogs lie. I will completely clean out the heat shield and get rid of the old oil patch on the garage floor and see if it comes back.

Well, the box is a full as Chunk's mum's after bam and I have paid her a visit. Could not get another drop in without it spilling out.
