Remember me? I am the pillock who managed to cock up fitting my door catch so I couldn't open it again after locking it! I am due for an MOT this month, so thought I had better sort out my 3 door S6 beforehand........
Anyway, resurrecting the thread so that if anyone has the same problem they don't have to live through (quite as much) pain as I did, and also a few small lessons.
When you refit the catch, it is possible to get both interior and exterior handles 'working' until you actually lock the car, at which point the rod from the outside handle can block the locking mechanism from fully opening. The mechanism appears to have unlocked from the side you can see inside the car, but cannot actually move upwards enough to unlock the mechanism, no matter how hard you pull it up manually using a bent screwdriver you have made especially for the job and a hole cut behind your carbon trim!
Anyway, lesson 1:
If you change a door catch on your C5, don't just check that the outer and inner handles work before you refit the door card - Check that the car locks and unlocks perfectly before refitting the card. I know it sounds like a sensible person would do so anyway, but I am (normally) fairly sensible and just got caught up in the excitement of having a door that doesn't open at 70mph. If you haven't got it right and the door card is still off, it is no big problem to solve. If you have refitted the door card (as I had) then you are frankly in for a world of pain and swearing
Lesson 2:
The 'threaded' part of the rod from the outer door handle to the mechanism slides into a black plastic tube on the mechanism, and is then secured by a collar that slides up over it. When you refit it, get this as far down into the plastic tube as you can. As I experienced if it isn't far enough down, the handle will work, and it will look like you have done the job and can pat yourself on the back, however as soon as you lock the car you will be pissed off, because you have ballsed it up
Lesson 3:
This is an important one, because even if you aren't an imbecile like I appear to be, I can see it is perfectly feasible due to the design that this 'could' happen through wear rather than some dick replacing a door catch while not concentrating! If the door is stuck shut with the door card on, your only option (as far as I can see) is to basically destroy the door card. If you have alcantra inserts like mine, I figure it may be difficult to find a replacement, however with a bit of precision butchery, you can get the inserts out pretty much whole - you will bugger the door card itself up, but at least you can then get a replacement card and refit your fancy inserts. The insert will pretty much break off all the way around on the plastic welds if you are careful while twatting it - you then need to cut some of the top of the door card to give you enough wiggle room to get it out, but at least you then have enough room with that section out to get at the mechanism.
Anyway, I hope that slightly lengthy explanation all makes sense, I would have taken pictures as I went along but was too filled with hatred and anger at the time to hold a camera still - If anyone has the same problem in future, feel free to PM me for my sage words of wisdom.
Also if anyone has a black passengers side front door card spare, I need a donor one! Off now to smash my head repeatedly against my desk for such a schoolboy mistake in the first place, but pleased to have a car that I no longer have to give lifts purely in the back seats of!
